ReCIRCLE by TexSPACE explores automation as the key to precision, efficiency, and environmental commitment in dyeing

Human-dependent dyeing often leads to batch reprocessing due to shade variations, dosing errors, or machine deviations – driving higher energy, water, and chemical use, and increasing CO₂ emissions and wastewater generation. With global brands demanding measurable sustainability, such losses are no longer viable.

Automation is now a strategic necessity in dye-houses. From precise recipe dispensing and real-time monitoring to AI-assisted production control, these technologies reduce operator dependency, ensure right-first-time dyeing, and optimize resource efficiency.

Episode 2 of ReCIRCLE by TexSPACE explores how automation is transforming dye-house operations, cutting reprocessing, enhancing efficiency, and enabling traceable, sustainable production.

This episode features insights from Dr. MD Arifur Rahman, Managing Director of LogicArt BD, Mohiuddin M. Rahman, General Manager, Textile Division at Pacific Global Associates, and Rezaul Hasan, General Manager (Fabric) of Concept Knitting Ltd., Masco Group, who share their perspectives on advancing intelligent, data-driven dyeing operations in Bangladesh.

From operator-driven processes to system-driven dye houses

Dr. Arifur Rahman explained that modern dyehouse automation replaces reliance on individual human judgment with predefined, digitally stored, and automatically executed processes, ensuring consistent and reliable results.

Automation goes beyond auto-dosing, requiring full integration of recipe and batch control software, hardware (pumps, valves, sensors), PLC systems, and centralized monitoring. True automation is realized only when software, hardware, and control systems work in sync.

He emphasized, “Automation is key to precision in dyeing, ensuring every process runs under standardized and controlled conditions. Even small variations in dosing, timing, temperature, or pH can cause shade differences, uneven dyeing, and reprocessing. Automation minimizes these risks by eliminating variability at the source.

He also stated that, “Automation, not only improves shade consistency and dosing accuracy but also creates a data-driven, reliable, and efficient dyehouse environment.

Key areas for automation include:

  1. Laboratory – Auto-dosing, lab dyeing, recipe management.
  2. Bulk Dyeing – Machine automation, chemical/dye dispensing, centralized control.
  3. Finishing – Automated finishing machines and auxiliary systems.

Implementation models in Bangladesh include: semi-automated (human-monitored), fully automated (minimal human intervention), and hybrid (partial automation). True automation minimizes operator dependency while maximizing precision and efficiency.

The future of automation will be driven by customer demand, with factories moving from isolated machines to fully integrated digital systems. Lab recipes, bulk production, dispensing, dyeing, finishing, and ERP will operate in one chain, with real-time monitoring and centralized dashboards. Environmental optimization, low liquor ratios, reduced water and power use, and lower carbon emissions will be key.

Automation roadmap for existing dye houses

He pointed out that most Bangladeshi dyehouses operate in congested facilities where space is a major limitation. Installing pipelines, dosing systems, and integrated hardware becomes challenging in such compact layouts. While some modern factories can accommodate full automation, many existing setups must adopt a gradual approach.

Beyond infrastructure, he identified a critical skill gap. Currently, automation systems are often operated by IT personnel, whereas logically they should be governed by process engineers and production teams. Due to limited technical familiarity, many factories fail to fully synchronize their systems. As a result:

  • Lab and bulk operations remain disconnected
  • Data is generated but not integrated
  • Automation remains segmented rather than centralized

Regarding the roadmap, he strongly recommended starting with laboratory automation. According to him, lab automation is the foundation. Once stabilized, factories should proceed with:

  • Dye and chemical dosing systems
  • Salt and soda automation
  • Central monitoring systems
  • Gradual integration with winding and finishing departments

Rezaul Hasan, General Manager (Fabric) of Concept Knitting Ltd., Masco Group, added the practical impact of automation in dyehouse at Masco: Every operator can handle four dyeing machines at a time. The worker only loads and unloads fabric and checks samples manually; everything else is automated. Fewer operators mean fewer variables, more consistent results, and higher productivity. Quality is the elimination of variation, and that’s what automation delivers.

However, one key barrier remains: the fear that automation may disrupt production schedules. In reality, once properly implemented and stabilized, automation enhances efficiency, reduces losses, and improves productivity. “AI will seamlessly analyze integrated data, detect deviations, predict errors, and refine recipes while enhancing traceability across interconnected platforms, empowering human experts to make faster, data-driven decisions without replacing them.”

Rezaul Hasan emphasized that smarter dyehouse management begins not with machinery, but with leadership mindset. With over 18 years of experience in the dyeing sector, he noted that automation can only succeed when driven by visionary leadership and supported by a prepared workforce.

He stated that, “Investing in expensive automated machines alone is not enough. Without the right mindset and skilled workforce behind the technology, automation will not deliver results.”

The company began its automation journey from the floor with semi-automatic dosing systems for chemicals, auxiliaries, salt, and soda, gradually integrating lab dispensing systems. Real-time monitoring and IoT-enabled dyeing machines allow proactive adjustments, while synchronized lab and bulk data help predict outcomes and maintain consistency across 16 core dyeing combinations.

By synchronizing lab and bulk data, they can proactively predict outcomes before final production. The company has standardized its operations into 16 dyeing combinations, each mapped according to exhaustion and fixation curves. With these predefined combinations, the dyeing team understands precisely how variations in temperature, salt, alkali, or other parameters affect shade development. Mohiuddin M. Rahman added,Without synchronization, factories cannot unlock the full potential of automation.”

Through leadership-driven transformation, gradual automation, and effective data utilization, Masco is building not only automated systems but a sustainable automation culture across its dyehouse operations. He expects the future of a dye house with no reprocesses, where everything follows SOPs and the TNA is maintained

The panel agreed that automation is not about replacing people but about transforming mindset, strengthening management systems, and integrating data, AI, and process control into one synchronized framework. For Bangladesh to close the efficiency gap with global leaders, it must move beyond equipment investment and embrace standardized processes, engineering management, workforce development, and integrated automation as a unified strategy.
